So we have had the server restarted and now after delegation we get a "Cannot find workflow association" error. So looks as if the environment needs a bit of a fix up.

you restored the workflow from UAT : have you tried deleting the reference in the email Body( {WorkflowVariable:RequestorDisplayName} for example) and tried to reset it before re-publishing ?
"Cannot find workflow association" error message could be a problem with some orphan or duplicate workflow IDs...
Actually, Thomas brings up a very good point. Re-add the workflow variables could help. Also in other posts, Getting a NWException: Error getting context data for 'WorkflowOwner' while trying to delegate a tas... , they re-published the workflow and it went back to normal.
Do you have any App Server roles that are also not Web Front End Roles? There is a known SharePoint architecture setup that could cause similar issues for task or paused workflows.
Thanks for all the help, still working on the item. Seems to be an environmental issue, as it works for a little while and then after a restart it stops working.

Can you post the versions of Nintex between both Environments, as well as if you are on SP1 ?
